Just wanted to add my 2 cents (actually  1.1 cent after taxes) to
Meredith's ideas.
On the concept of using a "box" of thinner aluminum, why not use two
sheets of thin aluminum with a "honeycomb" structure in between the
plates?  Sort of the methods that were used in the early space
capsules.   Could be held together with epoxy.

Well, there it is - 2 cents worth!   8>)
